Air Shaft Factory
Air Shaft Factory: Where Precision Meets the Expanding Core of Modern Web Processing
In the world of printing, slitting, rewinding and coating, there is a small component that decides whether a production line runs or stops: the air shaft (also called an air expanding shaft, pneumatic shaft or air mandrel). It is the device that grips a paper core, film roll or plastic tube, holds it perfectly centered, and releases it in seconds - thousands of times a day, at speeds that blur. When an air shaft fails, the whole converting line stops; when it is poorly made, the web drifts, the roll telescopes and the waste adds up. That is why serious converting plants do not buy air shafts from a catalog - they buy them from a factory that understands the engineering underneath.
This article introduces the air shaft, the manufacturing process behind it, and why AstraRoll's air shaft factory in China has become a trusted partner for converting lines in more than a dozen countries.
What Is an Air Shaft, and Why Does It Matter?
An air shaft is a hollow steel shaft fitted with expanding elements - keys, lugs, leaves or tiles - that press outward against the inside of a core when compressed air is pumped in, locking the core firmly onto the shaft. When the air is released, the elements retract and the core slides off in seconds.
This simple idea solves a daily problem: roll changeover. Without an air shaft, mounting and removing cores is slow, and misaligned cores cause defective product. With a good one, an operator changes a roll in under a minute, the web runs straight, and tension stays constant. In high-speed converting - think of a printing press running 300 meters of film per minute - the air shaft is not a detail; it is the center of the operation.
The Main Types of Air Shaft
A serious air shaft factory produces the full family, because each converting process needs a different grip:
- Keyed air shafts (key type) - rows of individual keys grip the core; ideal for heavier rolls and higher torque. The most common type for paper, film and foil.
- Lug air shafts (lug type) - full-width expanding lugs give a stronger, more even grip for heavy, high-speed winding.
- Leaf air shafts (leaf type) - thin expanding leaves run the full length; best for lightweight cores and delicate webs.
- Tile / button air shafts - discrete grip points for narrow cores and quick positioning.
- Non-expanding (mechanical) shafts - the simpler fixed alternative, still manufactured for specific applications.
Each type is built to order: shaft diameter, length, number of keys, air inlet position and end fitting are all specified by the customer's machine.
Inside the AstraRoll Air Shaft Factory
AstraRoll's air shaft workshop is a dedicated production line - not a general machining shop that makes air shafts "when there is time." The process runs in controlled stages:
Shaft machining. The hollow steel body is cut and turned on CNC lathes, with strict concentricity and straightness control. For a shaft that rotates at speed, straightness is not a quality goal - it is a necessity. A shaft that is out of straight by a fraction of a millimeter will vibrate, stress the bearings and damage the web.
Keyway and slot cutting. The slots for keys, lugs or leaves are machined to precise tolerances - too loose, and the elements rattle; too tight, and they bind. Modern CNC slotting keeps every slot identical along the shaft length, which is what gives a long shaft an even grip from end to end.
Air system assembly. The internal air passages, the inflation valve and the seal system are installed and tested. A leaking air system is the classic cause of "shaft holds, then slips" failures - the pressure builds, then bleeds away mid-run. Every AstraRoll shaft is pressure-tested before it leaves the workshop.
Expanding elements. Keys, lugs and leaves are precision-ground, hardened where they contact the core, and fitted one by one. The grip surface is often coated or grooved to hold smooth plastic and film cores without damage.
Balancing and run test. Finished shafts are dynamically balanced and run-tested under load with real cores, checking grip, release and runout. The test report accompanies the shaft.
Materials and Quality Control
- Bodies - high-strength alloy steel for standard shafts; stainless steel (304/316) for food, pharmaceutical and wash-down environments; aluminum for lightweight, corrosion-free shafts.
- Elements - hardened tool steel with optional surface treatments (zinc, hard chrome, rubber or polyurethane coating) matched to the core material.
- QC stages - incoming material inspection, in-process dimensional checks, air-pressure testing, dynamic balancing and a final run-test under load, with inspection reports for every batch.
For regulated industries - food packaging, pharma, battery film - we provide full material certificates and documentation, so your quality team can sign off before the shipment even arrives.
Custom Engineering: Your Machine, Our Factory
Almost every AstraRoll air shaft is custom, because every converting machine has its own core sizes, widths and mounting. A typical order works like this:
- You send a drawing, a worn-out shaft, or a set of parameters: shaft diameter, usable length, core ID, key/lug type, air inlet position, end fittings.
- Our engineers review the design within two working days and flag anything that could compromise grip or speed.
- You receive a price, lead time and - where needed - a tooling quote.
- Sample shafts are produced and shipped for a line test.
- Bulk production follows sample approval, with balancing and pressure-test reports attached.
If you only have an old shaft from an OEM that is no longer available, we reverse-engineer it: match the body dimensions, slot layout, air system and end fittings exactly.

- Global logistics - by sea, air or express, to ports and hubs worldwide.
Common Questions Buyers Ask
What shaft diameters and lengths can you make? We produce shafts from roughly 1" (25 mm) up to 12" (300 mm) in diameter and from 200 mm to over 6,000 mm in usable length — tell us your core sizes and we will confirm. (Custom sizes beyond these ranges are quoted individually.)
What is the difference between key, lug and leaf shafts? Keyed shafts give individual point grips for general use; lug shafts give full-length, higher-torque grip for heavy winding; leaf shafts give light, even grip for delicate webs. Your core size and roll weight decide the type - send us the details and we will recommend.
Can you match my existing shaft? Yes. Send us your old shaft or its drawings and we will reverse-engineer it - dimensions, slots, air system and fittings - so the replacement drops straight into your machine.
Do you test shafts before shipping? Every shaft is pressure-tested, balanced and run-tested under load, and the reports are included with the shipment.
What is your MOQ and lead time? For standard shafts, MOQ is typically 2–5 pieces, with 10–15 working days delivery. For custom or OEM shafts, lead time is 20–35 days after drawing confirmation. Samples are produced in 7–10 working days.
